Custom Bag Packaging: The Complete Guide

You found a co-packer for your artisan coffee. But every packaging supplier quotes a 5,000-unit minimum order. Your budget covers 300 bags. The launch stalls.

ZentPak produces custom stand-up pouches starting at 100 units with zero plate fees. We print on HP Indigo digital presses. Prices range from $1.50 to $3.00 per bag at 100 units. Delivery takes 10 to 14 days. We are FDA registered and ISO 14001 certified.

What Is Custom Bag Packaging and How Does Digital Printing Work?

Custom bag packaging means a printed pouch built for your product. The bag carries your logo, ingredients panel, bar code, and regulatory information. It replaces generic retail packaging with a shelf-ready container.

We produce stand-up pouches on HP Indigo 20000 digital presses. This system uses 7-color process printing. It does not require custom plates. Traditional flexographic printing needs a metal plate for each color. A 7-color job costs $700 to $1,400 in plate fees alone.

Digital printing transfers your artwork from a file directly to the film. The HP Indigo 20000 runs at 40 meters per minute. Each pouch receives full-color photographic quality. Registration stays consistent across the entire run because the press calibrates every 50 impressions.

Our factory spans 50,000 square feet in Guangdong, China. We employ 120 people across printing, lamination, slitting, and quality control. Annual capacity reaches 50 million units. We have served 1,300 brands across 15 countries since our founding in 2009.

The advantage for you is direct. At 100 units, your per-bag cost is $1.50 to $3.00. You pay nothing for plates. You receive finished bags in 10 to 14 days. There is no risk of overstocking inventory for an unproven product.

We hold ISO 14001:2015 certification. This means our environmental management system meets international standards. We track energy use, waste output, and material sourcing. Every order comes with documentation showing compliance.

How Much Does Custom Bag Packaging Cost?

Pricing depends on bag size, material, quantity, and added features. We publish our pricing tiers so you can calculate costs before contacting us.

Stand-Up Pouch Pricing by Quantity:

QuantityPrice Per UnitPlate FeesLead Time
100 units$1.50 – $3.00$010–14 days
1,000 units$0.40 – $0.85$010–14 days
5,000 units$0.18 – $0.45$014–21 days
25,000 units$0.09 – $0.25$014–21 days

A 12-ounce stand-up pouch with a resealable zipper in PET/AL/PE costs $1.80 at 100 units. The same bag at 5,000 units costs $0.25. That is an 86% reduction per unit.

Now compare this to traditional suppliers. PakFactory lists custom packaging with minimum orders between 500 and 1,000 units. Their plate fees range from $300 to $800 per color. Lead times start at 21 business days. For a 7-color job at 200 units, plate costs alone exceed $2,100.

We eliminate that cost. Our HP Indigo presses need no plates. Your $2,100 in savings covers 700 to 1,400 finished bags at our 100-unit pricing tier.

Shipping to the United States is free on all orders. We offer DDP terms, which means Delivered Duty Paid. You pay no customs brokerage fees. You pay no surprise duties. The price we quote is the price you pay.

Additional features affect cost as follows:

FeatureAdded Cost Per Unit
One-way degassing valve+$0.08 to $0.15
Tin tie closure+$0.05 to +$0.10
Clear window cut-out+$0.03 to +$0.07
Matte or gloss laminationIncluded in base price
Tear notchIncluded in base price
Resealable zipperIncluded in base price

For a coffee bag with a valve, tin tie, and window at 200 units, expect $2.10 to $2.50 per bag total. That includes printing, all features, and free shipping.

What Materials and Sizes Are Available?

We produce stand-up pouches in three material structures. Each serves a different product category and shelf-life requirement.

PET/AL/PE is a three-layer laminate. PET provides the print surface and puncture resistance. AL, which is aluminum foil, blocks oxygen and moisture. PE creates the heat-seal layer that closes the bag. This structure meets ASTM F1249 requirements for moisture barrier testing.

Kraft/PE uses a paper outer layer with a polyethylene moisture barrier. It provides a natural, matte appearance. It works for products that do not need long shelf life. Typical shelf life with Kraft/PE is 6 to 12 months.

PLA/PBAT is our compostable structure. PLA comes from corn starch. PBAT provides flexibility and strength. This material meets ASTM D6400 requirements for industrial compostability. It breaks down within 180 days in commercial composting conditions.

Material Specifications Table:

MaterialThicknessOTR (cc/m²/day)WVTR (g/m²/day)Best For
PET/AL/PE100–150 µm<0.5<0.5Coffee, snacks, supplements
Kraft/PE100–120 µm15–205–8Dry goods, tea, granola
PLA/PBAT100–130 µm8–1210–15Organic brands, eco-focused

OTR stands for Oxygen Transmission Rate. WVTR stands for Water Vapor Transmission Rate. Lower numbers mean better barrier performance. PET/AL/PE blocks 30 to 40 times more oxygen than Kraft/PE. Choose PET/AL/PE for products that need 12 to 24 months of shelf life.

Our in-house QC lab tests every batch before shipping. We measure OTR per ASTM F1927. We measure WVTR per ASTM F1249. We run tensile strength tests per ASTM D882. We perform seal integrity and drop testing per ASTM D4169.

How the Ordering Process Works

We have refined our process over 15 years of operation. It takes 5 steps from quote to delivery.

Step 1: Request a Quote (Day 1) Send us your product details. Include bag size, material preference, quantity, and artwork files. We respond with a detailed quote within 4 business hours. Most quotes include pricing at 3 quantity tiers so you can plan future reorders.

Step 2: Approve Artwork and Specs (Days 1–3) Upload your design as a PDF, AI, or PSD file at 300 DPI minimum. We provide a digital proof within 24 hours. Review color accuracy, barcode placement, and nutritional panel layout. We verify compliance with FDA 21 CFR 101 for food labeling requirements. This includes font size minimums, nutrition facts format, and allergen declarations.

Step 3: Production (Days 4–10) We print your bags on our HP Indigo 20000 press. The 7-color process achieves Delta E color accuracy within 2.0. We laminate the layers, slit the film, and form the pouches. Every batch passes through our QC lab for barrier and seal testing.

Step 4: Quality Inspection (Days 10–11) Our team inspects a random sample per AQL 2.5 standards. AQL stands for Acceptance Quality Limit. We check print registration within 0.3 mm tolerance. We test seal strength at a minimum of 15 N/15mm. We verify zipper function on 100% of sampled units. We test valve performance for degassing valve orders. We send you photos and a written QC report before shipping.

Step 5: Shipping (Days 11–14) We ship via air freight to the United States. Standard delivery takes 10 to 14 days from artwork approval. We provide tracking within 24 hours of dispatch. All orders include free US shipping.

For orders above 5,000 units, we may use our W&H Miraflex flexo press. This 8-color press runs at 150 meters per minute. It reduces per-unit cost by 40% to 60% compared to digital. Lead time extends to 14 to 21 days.

We also offer rush production for time-sensitive launches. Rush orders ship in 7 to 10 days. Rush pricing adds 15% to the quoted per-unit cost. Contact us to confirm rush availability for your order date.

FDA Compliance and Food-Safe Certifications

If your product touches food, your packaging must comply with FDA regulations. We handle compliance so you do not need to hire a packaging engineer.

Our materials comply with the following FDA regulations:

Material LayerFDA RegulationCoverage
Polyethylene (PE)21 CFR 177.1520Food-contact polyolefins
PET film21 CFR 177.1630Food-contact polyester

Aluminum foil21 CFR 175.300Resinous and polymeric coatings

These regulations cover indirect food contact. They specify migration limits for substances that may transfer from packaging to food. The overall migration limit is 10 mg/dm². We test every material lot against this standard.

We issue a Certificate of Compliance with every order. This document lists the specific FDA regulations each material layer meets. It includes batch numbers, test dates, and lab signatures. Your quality team can file this directly for audit purposes.

Our facility is FDA registered. Registration number is available on request. We passed our most recent FDA inspection in 2023 with zero critical findings. We maintain full traceability from raw material to finished product. Each batch has a unique lot number. You can trace any bag back to its production date, material lot, and press run.

For supplement brands, we comply with 21 CFR 111. This regulation covers current Good Manufacturing Practice for dietary supplements. It requires specific controls on packaging materials, labeling, and storage.

Case Study: Coffee Brand Scales from 200 to 5,000 Units

Brand: Groundwork Coffee Roasters, Portland, Oregon Product: Single-origin whole bean coffee, 12 oz bags Challenge: Needed custom bags for a seasonal release. Could not meet the 5,000-unit MOQ from their existing supplier. Budget was $600 for 200 bags.

Before ZentPak:

MetricPrevious Supplier
MOQ5,000 units
Plate fees$1,680 (7 colors × $240/plate)
Per-unit cost at 5,000$0.32
Total cost for 200 bags$2,320 ($1,680 plates + $640 bags)
Lead time28 days
ResultProject cancelled

The brand could not justify $2,320 for 200 bags. The cost per bag would have been $11.60. That is 4 times the retail margin on a $14 bag of coffee. The math did not work.

After ZentPak:

MetricZentPak
MOQ100 units (ordered 200)
Plate fees$0
Per-unit cost at 200$2.10
Total cost for 200 bags$420
Lead time12 days
FeaturesPET/AL/PE, degassing valve, zipper, tin tie

The total cost dropped from $2,320 to $420. That is an 82% reduction. The cost per bag fell from $11.60 to $2.10. The brand launched the seasonal release on schedule.

Outcome: The seasonal release sold out in 19 days. The brand re-ordered 1,000 units for their next production run at $0.55 per bag. They now use ZentPak for all 6 of their SKUs. Annual volume has grown to 18,000 units across all products.

Key metric: The brand's cost per bag decreased from $2.10 to $0.55 as volume grew. That is a 74% reduction over 3 order cycles. The seasonal release that almost did not happen now generates $42,000 in annual revenue.
